You’ve got the wrong pilot jets and the needle is in the wrong clip. The higher up ie lower clip the richer it is drop the needle to the 2nd from top Also you need to adjust the air screws as that controls the slow speed
Jetting an RG can take a long time to get correct. The 400 needs different setting up to the 500
I think mine took about a year to get right !!

It's long winded Take the side fairings off and put them somewhere safe. New air filter Remove the snorkel in the top of the air box Remove the mesh filters between the trumpets and the air box Set float heights New B9ES plugs go up 2 sizes on the pilot jets If it starts without choke you are probably somewhere near on the pilot jet. Wind the air screw all the way in then back out 1/2 a turn Rev the engine gently from pick up/ride round the block at tick over. You need to get it to pick up from tickover to about when the rev counter shows about 3-4k Wind the air screw out 1/4 turn until it's picking up. If you get to 3 full turns then you need to alter the pilot jet Repeat until it picks ups from zilch On a 400 the MJ std is 135. Drop it to 120 Start the needle on the middle clip Get the engine to pickup between 4-8k by adjusting the needle up/down. There is a 1/2 shim under the clip. If need be remove this if you get close to being spot on to give the final adjustment Put some new plugs in and go for a proper ride. If it's pulling to the red line you are nearly there. As the PV closes at about 8k everything changes on the jetting. The motor now starts to use the pipe. If its a bit rich then 115's if it's a bit squeaky bum 125 If all seems OK put the old plugs in and do a final plug chop, If U R very appy with D byke you're done. Put some new B9ES plugs in and give it one last test Put the fairings on
Next buy a zeeltronic CDI and PV controller and start again :-)

Sorry Stu you are on your own on that one.
I tried and tried with ITG filters. Road RG's need an air box. Others have also reverted to the air box to get some sort of decent mid range. Race RG's and the 570 need to breath. Road bikes don't need to as much. Unless you are constantly revving the nuts off it it (keeping it about 8k with the PV shut), it will be pants. That usage also makes the low down carburation completely redundant and early crank replacement a must. The air box restores some of that bottom end that the high flow filters take away
The 400 will make about 59ish bhp if you are lucky. They aren't the most potent motor
With Dent filters you need to start at about 250-270 main jets. The 400 just doesn't have the crank case pumping volume to suck on the smaller jets. Pilots will be what ever it is. Ditto the air screws. I don't think the needles will make any difference (400 or 500)
There are quite a few ignition maps I posted up for the RG, over on the RGV250 forum

I guess you will. TBH that's why I sort the engine and suspension out first, then (if I can be bothered) the paint work last. The last thing you want is all show and no go :-)

I agree but my painter kept my bike for 5 1/2 months so I couldn’t sort out all the niggles over the winter

I’ve got the jetting sorted 230 main and 30 pilot ,so I’ve drove it up and down the road and the brakes feel wooden they work ok but have no feel ,it’s like you have no idea when it going to lock up,I believe it has a rgv 250 master cylinder with standard calipers ,I refurbish all of them and now I wish i hadn’t. Anyone a decent upgrade for standard wheels and forks?

I take it you fitted new pads to used discs
May take a while to bed in
On the rz250 I fitted new pads to vapoured discs. They were shocking at first. Even after 30 miles They were improving but still not perfect

Aye new pads to an old disc ,I’m now having deja vu I had to buy new discs for my lc for this very reason

The std. calipers are a bit pants. IIRC the RGV master cylinder is a 5/8" or 16mm. Cheapest upgrade I chose was to use a master cylinder from the original fireblade as it comes with the reservoir and bracket. The best FVM radial is a Frando by Venhil. Sometimes you just have to try different capacity master cylinders until you get the right feel

Fitted the altered disc valves and barrels ! Ive fitted a few barrels in my time but the ones on the rg are a pain in the arse ,the skirt on the liner doesn’t do very good job off compressing the rings

Hi Stu, any luck with the zeel, had another one a few weeks back, same issue as yours, swapped it for another one, seems ok at the moment, but I've lost all confidence in them recently, I even bought a new laptop and downloaded the latest software just in case it was something funny with my laptop, but nope, still seeing the same issue as your's had - something very odd going on
But, I've also had a few others in with no issues, oddly enough, those zeels where all about 5 years old or older speaking to the customers, so not sure if that's anything to go by

yeah, an RG500 with the 2 units like yours, it had done the same thing, double counting the RPM/sparks, so would only rev to around 6/6.5k before hitting the rev limiter, only good thing was I pretty much knew within 5 mins what the fault was, I tried to reset the sparks setting, but it wouldn't let me, de-ja-vue sprung to mind !
