Folks you were right and I was far too rich with the mains. I'm now on a 1.5mm dia hole or ~ #160 if you prefer.
The motor revs cleanly and quickly up to max. If I ride in a high gear and slowly open the throttle it'll stutter a bit around 5-5.5k, but WOT from take off and she's off.
Pilot is #48 and JJH needles. I'm now on the list to go see Mutts to get it fine tuned, but for now at least I'm away.

Think I’ll give this a road test before any more fettling. Need a smaller diameter spring and maybe more stroke - hence the road test.

Longer Ti bolts required for the master cylinder to bracket, otherwise I think I’m happy with the general lay out.

You can get a smaller (diameter) spring and as you have an hydraulic rear brake the the spring doesn't need to be very strong

Once I'm happy with the brake action, I'll strip it all and clean up all the parts before painting a few bits and re-assembly.
Have now ordered a M10 x1.25 banjo bolt with bleed nipple which cleverly I'd missed!!

I just used the standard spring, just moved it over a bit
Tab on the pedal then milled a bit off the hanger lug, drilled and tapped for a dome head allen bolt
Moving the hanger mount over may be enough

I've achieved pretty good alignment Steve like this, so a skinny spring probably easiest with a central swivel hook. I may have to make another connecting piece if I want more plunger throw - dunno yet until I test it & for that I need hydraulic fluid without air so gotta wait for the bleed fitting now. Yes I know I'm a spanner!

I’m as impressed as I am amazed. The LC rides an absolute treat, great brakes, handling and road manners. Keeps a good temperature, finds every gear up and down and goes well. Looking forward to Mutts doing his thing but for now she’s singing.

Been doing some fettling of late having put a couple of hundred miles on the bike.
Had an issue with the RHS carb overflowing at random & occasionally, that I think is just crud related as I've checked everything else. in line fuel filter and a good clean now needs a test ride.
Suspension softened on the rear and tyre pressures dropped have given a bit more compliance and feel.
Lowered the bar clamps ~ 10mm or so by machining down to improve ergonomics for me. Adjusted lock stops, but you still need to be careful not to over turn if doing a Uey.
Replaced the perspex clutch window with a thicker item & made up some new bosses to mount the pipes as the original Nikkon ones were shocking..

Finished. I made the length of the stepped section that actually seats into the down pipe longer & machined clearance for the spring.

With a bit of tweaking and fettling, Dave got >60 RWBHP from the 400 LC. I am happy with that considering a bog stock motor is ~40 RWBHP.
My pipes are Nikkon which you can see can be improved upon in the mid range, so I may well get a set for more punch although I do like their sound. The bike is very rideable and pulls cleanly with a decent 2T kick.
Plan was to fit my Ignitech, but with this power curve I decided that was enough and any potential few BHP gain was offset by lots of wiring and programming trickery so I have a unit for sale if anyone wants one (with a fancy mount too!).
Overall I am pleased with the result & the bike gets admiring comments from those that take a look. Mate of mine has an RD500 that he may sell which I'm seriously considering taking on as my next Hybrid project..

Actually I want to remove the play from the standard gear linkage despite the fact it's brand new, so will make a new one with rose joints..

The joy of a wider swinger is spacing the foot rest hangers out. I’ve put up with the standard linkage but can’t continue with the excess play it has. Disassembled the standard crap ball joints and used some pukka rose joints in RH/LH set up (already have the LH Taps and nuts) Need to machine some flats on the rods, make a spacer on the boss that holds the lever to remove play and go for a ride. Already a huge improvement.

Flats on the rods now and spacers made to keep the linkage pivot still. It’s as good as it can be given the inherent selector shaft play.

You can't quite see in the last picture the 0.5mm spacer washer I made that sits inside the hanger under the circlip .. That was fun deburring!
The outer one is 2.5mm so easier to process.
Lever will receive a tweak inwards yet too.
