"Stage 2" tuned bike. Porting, pipes, etc, etc. Standard 4L0 wheels and tire sizes. What's best all round fast road gearing? Already went to the expense of having custom ally 520 rear sprocket made in standard size, so just needing advice on the front, please ... I ask because when I "tuned" my TDR, I went up one on the front for "touring" but it would always fall in a hole between 5th and 6th unless riding WFO. So now back to standard gearing on that one even with a 55 section rear tire. The RD400 guys here go down one tooth in front on a tuned bike because it'll pull higher RPM and get you the same top speed (and better wheelies).

... and for 520 conversion on 4L0, I assume I just use LC2/RZ/YPVS/Banshee front sprocket?

If the rear 520 sprocket is thinner and the front 520 sprocket is thinner by the same amount, then shouldn't they still be in line? If your bike is original and you only change the thickness of both sprockets you do not need to change the front sprocket spacer.
As a rough guide one tooth difference up front is the same as 3 teeth on the back sprocket. There are programs on the internet you can use to see the effect of changing your sprockets

Right. Got the 520 front sprocket. Got the standard 4L0 spacer and nut. Got a new tab washer. As I suspected (and have read in past posts) the CS nut bottoms out on the splines before tightening down on the sprocket. Looks like I need a washer/spacer on the outside between the sprocket and the tab washer. Am I correct that "clutch thrust washer" 360-16154 will fit and give the appropriate clearance? www.partzilla.com/product/yamaha/360-16154-00-00Crude measure as pictured looks to be +/- 1" ID which is what the splines measure.

An inexpensive Large washer from the Hardware store can work 'fine' as long as it's 3mm + thick.

Think last time I messed around with this issue I used one of the thrust washers that goes behind and between the clutch basket

Yes, the big clutch washers are the perfect size for this application.

Washer is ONLY a spacer, betwixt Nut and end of shaft threads threads.. no more / no less. But if you have spare Yama bits you are willing to waste there.. Use them then.

Still think I'd rather pay $5.00 for the proper part. ... that said, now I'm thinking the clutch thrust washer will probably rust quickly as it's designed to live in an oil bath and not plated. Can't win this one I guess.

Can't win this one I guess. Hey ! whatever blows your jets . However this ISN'T a 'proper' part... it's a Bodge . Often regular washers are on hand... grab 'n go. Mevbe your repurposed Yama one is on hand ? If not.. getting one is far more complex.

Well, loathe as I am to admit defeat, I must say our man bare may be correct on this one. At the left is a proper clutch thrust washer, and at the right is an M24 washer from the local hardware store. To add insult to injury, the hardware store item was actually free, as my mate owns the shop and gave it to me gratis.
