Have a biggish problem ,was stripping a pair of rgv usd forks and one of the grub screws in the bottom casting wouldn't budge and snapped the torx bit in the screw ,problem now is how do i get it out ,got the other one out ok

Depends which one it is, if its the recessed one inside the fork leg which holds the internals together, good luck If it's one of the screws which holds the mudguard on this is common for them to snap off as people replace them whith stainless steel screws which causes dissimilar metal corrosion as they are at the opposite ends of the scale, if you are going to do this you must coat the threads in copper slip. To remove, grind the head off with the snapped torx bit, centre punch then drill out starting with a 3mm bit, then open up to a 5mm bit and re-tap the thread. If the drill wanders and mullers the thread you will have to helicoil the ali, cheap sets are available on ebay cgi.ebay.co.uk/HELICOIL-THREAD-REPAIR-SET-KIT-6MM-X-1-0MM-NEW-283928-/350365895418?pt=LH_DefaultDomain_3&hash=item51936f4afaIf it's already snapped a torx bit, dont try and use an easy out, if you snap one of these in the thread good luck getting that out.

Its the tiny torx grub screw in the side of the lhs bottom casting used to lock onto the thread of the stanchion as it screws into the bottom casting

Sorry John got no idea how you will get that out then without damaging fork lower. Why do you want to seperate the stantion from the ali lower.

If you can get the torx bit out it's a simple matter of drilling out the grub screw & re-tapping the thread. If you cant get the bit out you could try drilling through the torx bit with a Tungsten carbide drill bit, if that dosen't work an engineering shop should be able to do it for you with spark errosion.
I had the problem of rusty stantions on my second hybrid but was lucky enough to find a set of RVG forks on ebay which had pretty mullered top tubes & perfect stantions. Got them for £40.00 made one good set out of both pairs then put what was left together, put them on ebay & some mug bid them up to £75.00 ;D
