Getting it pretty hot on the drive doesn't seem to make any difference Only done a few miles on road to MOT Station and back Is the video link working as some say they can't open it ? Video didnt work for me either.

I know this is going to sound stupid, but are you comparing it to past sounds?
If so are you wearing a crash helmet. It drowns out all sorts of noises and can make an engine sound totally different.
My LC sounds the same. It’s never really bothered me enough to strip it as like you I new most of the components were new (basket, plates, bush, bearings etc).

I compared it to my red LC that I built about 10 years a go and now would be a worn sloppy engine but the red bike is quieter !

I really need to do a second video then and actually video me pulling clutch in that can be clearly seen but I don't think it is catching it in the sound

I have now just taken the clutch cover off and right under the front primary gear are small metal particles
Although I matched the backlash , I'm thinking is the brand new clutch/gear not liking the second hand crank primary gear, as in haven't bedded in as a set ?
Don't know really but I have a second hand basket which I'm going to fit and happens to match the front on backlash numbers
The kick start gear , on the spiral bit (is that the scrolls?) I can wobble the gear quite a lot , don't know how much play if any ?
I have a spare kick start mechanism and that's just as loose if there is supposed to be that much play ?

The issue over backlash is often discussed, but there seems to be no definitive answer as to what works or doesn't work, given most gears are probably 30 years old at least, so wear must affect the tolerances from original spec. I cant see how the backlash would affect the noise coming from the clutch, when you operate the lever ? The backlash doesn't change because you have operated the clutch. But, something is wrong if you have metal filings in your oil for sure. Are there any witness marks on the new gear on the back of the basket ? And as Toby said, knowing if the filings are steel or ali will point you in the right direction. I'm guessing you used both large washers when you rebuilt the clutch ie behind the main basket against the bearing, and inside the basket behind the inner hub ? I still think that a noise that is affected purely by clutch actuation means you should be looking at the clutch assembly. Good luck Dusty

Yes the large washers were in the right place , I even took idler gear off to make sure that shim was there I have now fitted another clutch and a kick start mechanism I know what you mean by the gears being constantly moving and may still have a noise but I did feel the new basket may have been a problem I didn't test the bits with a magnet either 😱

Did you notice any light marks or slight polishing on the side of the kickstart pinion gear?

The one I took out has one half of the teeth polished, the side that faces towards middle of engine
Looked at the clutch and no witness marks on there or rubbing on the back
Turned the forward gear shaft and clutch bearing was smooth but it was brand new
I have put it all back together and will start it today after sleeping on it !
Of the particles I had the same thing when I fitted my ill-fated straight cut primarys but on a much worse scale (straight cuts left more debris)
Interesting to note too that when the gearbox oil is drained it doesn't flush out the debris under the front primary gear, you need to remove the clutch cover for completely cleaning it out
Doing my head in a bit now !

Worn bronze bush in the big primary gear? The brass bush is on the secondary drive attached to the clutch basket. The primary drive does have one? Jon

Yes there was but was mainly sitting in the clutch cover right below the front primary gear
