One of the major issues with any RG500 hybrid build is always the carburettors / clearance / filters and cool air flow. Due to the carburettors being mounted on the sides of the engine it gives minimal fairing clearance and hence little room for filters. I have decided to try and manufacture my own air box - one each side using polypropylene. This has been ordered but obviously at the moment most plastics are in high demand, or the companies supplying it are flat out supplying material for, or manufacturing Covid screens. It will be a new skill to me and I have taken a punt and bought a plastic welder - heat gun. If these prove successful I can hopefully mould a carbon fibre set off the back of them (literally). Initially I took a punt on a set of ram air ducting from a Yamaha R6, feeding air via the nose cone down a tube either side of the fairing - unfortunately although it fitted fairly well I encountered a couple of issues, the tray in front of my head stock which holds all the electrics didn't allow enough space for the ram air to fit with the aperture in the nose cone, secondlyย ย the radiator expansion bottle also blocked the path for the right air tube. So time for a rethink, most other RG500 hybrid builds that do have air boxes seem to go for the slots in the leading edge of the fairing - either side of the forks. This seems my only other option (apart from air scoops in the fairing locally to the carburettors - feeding into an air box either side, so I will design a polypropylene back plate that will fit to the carburettor intakes and be mirrored on both bank of carburettors (to keep air box capacity the same). There will be a thin rectangular duct each side that connects to the air box and travels forward to the edge of the fairing either side of the forks, the first issue is the smallest standard radiator fans I could find during the build (Yamaha R6) protrude either side of the radiator - which block the route for the rectangular air ducts. After much viewing of the Bay of E I found some smallish fans - so I took a punt and bought 2, after much hacksawing and filing they just about fit and more importantly do not protrude either side of the radiator, so that is hopefully the first part sorted, I am still waiting for the polypropylene to be despatched (3 weeks now) - I have also purchased 4 bellmouths which Swarf of the PB massive is slightly modifying.
