On one of my other bikes, I now can't move the lever as it's solid, from other threads, I have to clear the tiny return hole. Will I have to bleed the pressure off first, and pull the lever to the bar to reveal a space behind to hole to poke, or can it be done anytime (don't want brake fluid spurting everywhere

I think i'd be tempted to put a pipe on one of the caliper bleed nipples and just open and close it quickly once or twice to see if that helps. Even try pulling some fluid through using vacuum pump if you have one.
It could be dirt in the return hole as you suggest, or maybe the reservoir piston or perhaps caliper seals are knackered, but like you I would try to clear the reservoir end first.

Thanks, that's what I did last time, and bled the pressure from the cliper. I wasn't sure when the hole was clear to poke a wire through without damaging a seal. ie lever to bars fully, or in resting position. (calipers overhauled with all genuine yamaha seals too)

Was the m.cylinder overhauled too ? May be time to strip and inspect it ?
