Gentlemen, thank you for your contributions, much appreciated. Ultimately, I could have spent time making the flange fit to a level I would be satisfied with but on this occasion I have chosen to surrender and return the product. I have found some sleeve nuts that will help me with the wasted exhaust studs next time:

So, bored of exhaust pipes I decided to tackle the front forks today. They've never been right after we fitted 'better' springs in 2010. I think I've ridden the bike twice and hated the front... and every time I got the bike out of the garage for Dad I said the forks aren't right but he wouldn't let me take them apart. Well now he's gone I can get stuck in without complaints and today I got the students at my youth project to take them apart. Weirdly, I could have sworn we fitted cartridge emulators but my memory is serves me wrong....no emulators could be found, duh. Nice to delve into a nagging problem area...even if damaged by the original owner's mechanic, a claw hammer wielding w**ker!: Its hard to put into words how the front feels...they have 25mm of sag but feel stiff, the bike rides over bumps without the front compressing to absorb them. These springs are 20mm longer than standard and the spacers have been cut down to accommodate. Air gap 150mm. 10WT oil. I can't work out these markings...is that 20kg?? can't be?? Thinking about buying some progressive YPVS springs and starting again, feel like I need a bench mark. (I don't have the original springs)

There's a bit in your baking tray I don't recognise. Dinner? Or a spacer of some sort? Next to the air cap.

Ah, it looked perfectly cylindrical in the photo, I wondered if it was something that had been added. Could the part number on the spring, be a combination of the diameter and length? 27mm diameter 325mm long? The number does ring a bell. I'm wondering if I have a spring with the same markings somewhere. I'll take a look later in the big box of oil, bits, soil and spiders.

Delkevic refunded the exhausts promptly...which is great! I'll revisit expansion chambers in the near future...but now the forks... You've probably seen all this before but here is a comparison photo between the new Hagon longer fork springs and the springs, (without spacer shown) we fitted in 2009: A rough bench test compressing the springs by hand shows the Hagons to be softer. I didn't bother with a move scientific test of spring rate because I don't have a choice...these Hagons are going in! Air gap 140mm and 10wt oil...looking forward to fitting them tomorrow and doing the obligatory bouncing the front end and sucking my teeth.

Fork bounce test seems 'ok'...hard to tell, especially as the new fork seals are very tight and causing a lot of stiction...looking forward to the first road test. Next job is the instruments. Tacho and temp is all that is needed for the forceable future so a redesign is in order. I love how each clock is separate and the terminals have the wire colours inscribed next to them....even in Japanese!!! Because the fairing was removed we made this frame for the clocks....it's a bit dodgy...can't wait to remake it better, (less wonky ): Found a Daytona Nano temperature gauge hiding in the workshop, planning on making a new holder plate/bracket/frame for just the RD tacho and this temp gauge using alloy, foam and 3D Printing:

Found my spare TZ250 seat unit in the loft this morning. I've always wondered how it would go with the RD: Sitting on the bike I can see the potential.....but I can also see how many hours of work needed for a good fit. Maybe next year : Photo of under the tank when fitting the new temperature sender, maybe not that interesting for the experienced guys. Curious how the exhaust servo has the different type of fuse holder...I don't think it's a repair: Had fun this morning making a template for the new clock arrangement: Although I love the big bulky YPVS and LC clocks...this is mock-up is more my style: Now working out a design for 3D printing the clock holder and how it will attach the the top yoke....doesn't need to be especially strong as I am shite at wheelies!
